Create a 3rd Partition on Raspberi Pi 8GB SD Card running openWRT

we have a Raspberri Pi. using a 8gb SD card. running openWRT.

we need to add a 3rd partition to the sd card. But, when we add the 3rd partition the system becomes corrupt and stops booting in.

this is a 30minutes to 1 hour job.

You must teamviewer into a Ubuntu machine to work on the SD Card. I will be here physically with the machine, to pull the SD card in and out for you, and to put it into the Pi, to make sure it is fixed.

If you damage the SD card, sofware it is ok. I have a backup and i can restore the SD card. So you can try several times with our any risk of breaking the SD card software.

Requirements:

1. this must be done today, we must start in 1-2 hours from now.

2. you must have skype, and you must have a micrphone to be able to speak for easy communication.

3. you must speak basic english

here are some additional note about the issue:


it should've been simple enough. we added the partition when the SD card was mounted seprate in an Ubuntu dev machine
formatted it as ext4
then the card was booted up on the Pi and I was trying to mount the partition to either /var or /opt
with the preference being /var, but subsequent reboots of the Pi show that the root partition (aka the 2nd partition) was being corrupted somehow
the errors were varied on bootup
just creating the partition, without modifying any of the init scripts caused the boot failure
in each instance, we were able to boot at least once after adding the 3rd partition
we do a mount /dev/mmcblk0p3 /var
the machine gets hung on the next reboot
the kernel messages show it booting but it seems to stall and not in the same place consistently

one thing that I noticed, it maybe not be important, but when the OS sd card image is created
the partition sector start/end are separated by quite a bit
: so the 1st partition starts at 8192
the 2nd partition starts 81920
and then i was just putting the 3rd quite a bit past the end of the 2nd manually
nothing was overlapped
the OS image is quite small, so there's 7gb of unpartitioned space at the end of the card
i put the 3rd partition into the unused space at the end
